Ok I am going to need a spoiler here...

Is there a particular reason they could never make another sword that would work against Aku or a copy of the same sword?

The original sword was forged by the three monks under the direction of the gods, who then imbued it with power specifically to combat Aku, it may or may not have been a one-time deal.  Doesn't matter, the Scotsman's daughters have the remains of his blade, and that blade is the only thing we have ever seen go up against the katana and remain intact, my current hypothesis is that the Scotsman's sword will be reforged and given to Jack.  Let us not forget that all of this is leading to a point we have already seen, we just don't know the steps to get there.  The vision from the portal does show him with a katana, but it may not be the same one.

I have a nasty feeling Genndy will make Jack fail again, and then go another way. If that is how the plot will unfold in the first place, of course.

Jack and the Scotsman are friends and comrades, it is very unlikely that he can tolerate Jack moping around like this, and will in all probability do anything he even hypothetically can to rouse the samurai from his slump, he's done it before.  As for giving up his new existence, we don't know that he really would be, and the two of them working in conjunction would be even more terrifying than either of them alone.  And as I said, it's a working hypothesis, based on what I know of Genndy's style and the universe the story takes place in, I won't be surprised if I am wrong, but there is the caveat that so far the story has followed a fairly predictable (to me) path.  It is also entirely possible that the Scotsman could use his newfound incorporeal state to help recover the katana.  Right now we don't know, so this is just a bit of theorycrafting for me.

Yeah, I understand that that's a theory. It's a good one, I have to say - I wasn't trying to bash it. I just feel like it shouldn't be words (of Scotsman or anyone else) that bring Jack out of his slump - it absolutely must be something practical, something that has happened in the world around him. Just a pep-talk from a friend feels like old series of SJ, and this is not what the new season is doing at all.

I wasn't exactly thinking a pep talk either, more of a full-bore roasting possibly followed by a battle.  I wish I had some more information to work with, honestly.  Genndy has been keeping me on my toes, I certainly didn't expect that Ashi would have to search for and possibly save Jack, hell I didn't expect him to kill the Scotsman (tho' I did expect him to be removed from the action.)  No matter how we get to the portal, I'm enjoying the ride.

Assuming we're getting to the portal at all... Aku claimed he eradicated the time portals, and I'm not entirely sure he, indeed, missed one. The vision we see in it, and the Guardian going "Not yet, Jack" might be declared non-canon for the new series. Unless there was some fresh info about the portal and the Guardian I missed, which is, admittedly, likely. It's a shame nobody asked Genndy about it in the season 5 launch Q&A.

We do know however that this is the end, after this season there will be no more Samurai Jack, Genndy was absolute on that point.  I see no reason that the Guardian would have been defeated and his portal destroyed, Jack doesn't even know how to get there.  Jack defeated but did not destroy Aku, after that he experienced an unknown amount of combat before reaching the Guardian, who soundly defeated him.  The only reason the Guardian did not kill Jack was because the portal told him not to.  So I'm just going to go out on a limb and say that there is no way in hell Aku's forces or Aku himself could actually destroy that portal.  Does this actually have to be spoilered at this point?  The series is over a decade old.

Probably not. We're not talking about the new season anymore, so no point in spoilering stuff indeed.
So what you're saying is that the Guardian could actually fend off Aku, the Shogun of Sorrow? That's a serious player in the universe, right there. I mean, we knew he was when he kicked Jack's butt in every form of combat, but is he this powerful? And then there is the portal that apparently had the mind of its own, and therefore some sort of agenda in all this.
Finally, I will point out that after rewatching the Jack vs Guardian fight, Jack appears to lose his sword there, as it's stricken out of his hands. Might it be the same scene we saw tinted in green in the new series?

No, I'm pretty certain the battle he loses his sword in was inside a structure or underground location, there appears to be a roof of some kind in one of the (very sort) shots, but there is the caveat that we don't know the actual chronological order of events in the first run of the show (excepting the first episode).

And the Guardian is a monster, seriously, up to the point we encounter the Guardian, Jack has handily crushed all opponents (excepting the Imakandi, and barring certain instances where Jack requires some assistance), up to and including Aku, and the Guardian just flat-out wrecks him.  There is an outside possibility that for narrative purposes Genndy will remove that avenue, but it seems unlikely.

It does seem likely that the Jack who is destined to use the portal is older still than the Jack we are currently following, as that Jack has grey in his hair and beard, and his face is lined.  Current hypothesis regarding that is this: Jack defeats Aku in the future and then works to restore the world as its king (see: golden crown upon his brow in portal vision), then returns to the portal when he is ready in order to save the past.

A viable theory, that Jack has years to live up to his prophesied image, but:

Pardon the vulgarity, but if Jack has successfully un-fucked the future while being there, why would he go back to the past that is still fucked? The evil that is Aku has been undone, that was the key part of the original pitch -- going back to the past wasn't a goal in its own right, it was a way to achieve the goal.
But there are those who perished in Aku's conquest and under his rule, I suppose - to save those, maybe it's a reason enough to go back in centuries and fight Aku all over again.

I kind of expect the series to end on this Moral Dilemma for jack. Does he go back in time to free the past and save his people at the risk of everything he's done in the future to be rendered pointless, all the people he's saved never born, etc., or does he accept all the evil Aku has done and try to fix the world as it is?
